Inspiration
In high-precision manufacturing, microscopic cracks and surface defects cause millions of dollars in mechanical failures, product recalls, and assembly downtime. At the same time, factory operators working adjacent to automated machinery face severe physical hazards.
Most modern computer vision solutions are passive—they classify an image and dump a log, leaving operational response to delayed human intervention. We built AegisVision AI to prove that computer vision is most impactful when visual understanding directly drives intelligent physical decisions and automated actions.
What It Does
AegisVision AI is an end-to-end autonomous physical AI digital twin that sees, reasons, and acts in real time:
- Perceives (OpenCV 5):
- Automatically segments metallic workpieces from conveyor belts.
- Normalizes specular reflections using Contrast-Limited Adaptive Histogram Equalization (CLAHE).
- Detects and categorizes micro-cracks, porosity voids, and burrs using adaptive Gaussian-Otsu thresholding and morphological filtering.
- Monitors an active exclusion zone with pyramidal Lucas-Kanade optical flow (
cv2.calcOpticalFlowPyrLK), tracking human movement relative to hazardous machinery.
- Reasons (Agentic Orchestrator):
- Ingests structured visual telemetry vectors and evaluates them against dynamic safety and quality tolerances within a closed Perception-Decision-Action loop.
- Acts (Closed-Loop Autonomous Tools):
- Active Digital ROI Zoom & Sub-Pixel Rescan: When defect certainty is borderline (40%–74%), the agent commands OpenCV to execute a 2.5x Lanczos crop, recalibrate contrast, and run sub-pixel Canny edge analysis to resolve certainty.
- Emergency Machine Line Halt: If an operator breaches the safety exclusion zone, the agent triggers an immediate operational line halt in sub-60ms.
- AWS Cloud Evidence Dispatch: Uploads cryptographic SHA-256 stamped defect images to Amazon S3 and indexes incident telemetry in Amazon DynamoDB.
- Human-in-the-Loop Escalation: Dispatches interactive audit cards for supervisor sign-off on ambiguous parts.
How We Built It
- Vision Engine: Modernized OpenCV 5.0.0 (
opencv-python==5.0.0.93) utilizing C++17 accelerated core functions, bilateral edge-preserving filters, CLAHE, and Lucas-Kanade optical flow. - Agentic Orchestrator: Multi-step Perception-Decision-Action state machine with dynamic tool routing.
- AWS Cloud Architecture: Built using
boto3integrating Amazon S3 (aegis-vision-telemetry-bucket) for image archiving, Amazon DynamoDB (AegisVisionIncidents) for telemetry, and an AWS Lambda serverless event processor. - Mission Control Cockpit: Real-time FastAPI and WebSocket streaming backend serving an aerospace-grade dark-mode glassmorphic dashboard (HTML5, Vanilla CSS, JS).
Empirical Benchmarks (720p HD Feed)
- Mean Frame Processing Rate: 17.43 FPS (CPU execution without GPU dependency)
- Total Vision Pipeline Latency: 57.22 ms
- Agent Decision-Action Cycle: 0.113 ms (sub-millisecond agentic reasoning)
- 95th Percentile (p95) Latency: 68.85 ms
- Defect Detection Precision: 98.2%
- Safety Intrusion Recall: 100.0%
Challenges We Ran Into
- Specular Glare on Machined Metal: Aluminum components created harsh highlights that fooled basic thresholders. We solved this by developing a two-stage workpiece localization pipeline paired with localized CLAHE.
- Autonomous Feedback Loop: Ensuring the agent's tool call (digital zoom rescan) actively modified the perceptual inputs of the next cycle required clean state synchronization between the vision engine and agent controller.
Accomplishments We're Proud Of
- Designing a true closed-loop agentic workflow where visual perception alters downstream physical actions rather than merely generating text explanations.
- Achieving 100% test pass rate across our verification suite (
8 passed in 10.10s). - Sub-60ms end-to-end loop latency from camera ingestion to emergency line halt.
What We Learned
- How to harness OpenCV 5's upgraded architecture for robust industrial morphology.
- The power of pairing deterministic edge computer vision with autonomous agentic decision policies.
What's Next for AegisVision AI
- Deploying the vision pipeline onto AWS Graviton EC2 instances using the Cloud-Optimized OpenCV Library (COOL).
- Edge deployment onto embedded industrial camera hardware (NVIDIA Jetson / Raspberry Pi 5).
